Roll-to-Roll LED strip manufacturing, end to end

Roll-to-roll (R2R) production, also referred to as reel-to-reel, keeps the flexible circuit — and later the finished LED strip — as one continuous web from raw copper-clad film to packed reel. DENO uses electroplated, non-die-cut FPCB and runs R2R plating, SMT assembly and silicone extrusion in-house, so the circuit has no intermediate PCB splice joints within the specified continuous length. Cutting interval, reel format, powered run length and feed arrangement remain model-specific.

Two FPCB processes exist in the market. Die-cut R2R starts from 35 µm rolled-annealed (RA) copper foil laminated onto polyimide. DENO's electroplated R2R grows the copper electrolytically on the base film instead, reaching up to 105 µm or thicker of 99.9% pure electrolytic copper with ±10 µm trace-width accuracy — against the 35–50 µm die-cut reference, on a circuit built for professional SOB and long-run LED strips.

The practical result: on a 20 m constant-voltage run the electroplated build holds the far end within a few percent of the feed end, where a 35 µm board shows visible end-dimming. The numbers are reproducible in the ProCalc voltage-drop calculator.

  • Copper thickness: electroplated electrolytic copper up to 105 µm or thicker vs 35 µm rolled foil (die-cut baseline 35 µm, heavy variants 50 µm).
  • Conductive capacity: +110% versus the 50 µm die-cut reference, which halves voltage drop at any given wattage on a long run.
  • Trace accuracy: ±10 µm line width control supports LED pitches down to 2.6 mm on high-density tape.
  • Web continuity: a continuous FPCB web with no intermediate PCB splice joints inside the specified continuous length; die-cut circuits are joined from discrete panels with soldered seams.

From R2R FPCB to finished roll-to-roll LED strip

After plating and etching, the same web feeds a 50 m roll-to-roll SMT line that places LED packages and constant-current ICs without ever cutting the circuit into panels. Silicone extrusion applies IP65 to IP68 jackets inline. Because the whole strip is one circuit, power can be fed at one end, both ends or — on linear constant-current builds — tapped mid-run, which is the foundation of DENO's 30 m and 50 m single-feed long runs.

What Is Roll-to-Roll LED Strip Manufacturing?

DENO roll-to-roll LED strip manufacturing — also written reel-to-reel, and abbreviated R2R — uses an electroplated, non-die-cut FPCB that stays as one continuous web through plating, etching, LED assembly and packing. The three terms describe the same process; DENO uses roll-to-roll throughout this site.

Because nothing is cut into panels and rejoined mid-process, a roll-to-roll LED strip carries no intermediate PCB splice joints inside its specified continuous length. What the method does not define on its own is the strip's operating voltage, light output, supplied reel length or maximum powered run length — those remain properties of the selected model.

As a reel-to-reel LED strip manufacturer, DENO operates the FPCB plating line, the SMT assembly line and silicone extrusion in-house, which is what keeps the web continuous across every stage rather than only at the circuit stage.

For engineering installation, follow the selected model's stated cutting interval, run length and power-feed plan. These product-specific values determine the permitted section lengths and how each installed section must be powered.

Electroplated, Non-Die-Cut FPCB Construction

A die-cut FPCB begins as rolled-annealed copper foil — commonly 35 µm, with 50 µm heavy variants — laminated onto polyimide and then mechanically punched to shape. An electroplated, non-die-cut FPCB takes the opposite route: the copper is grown electrolytically onto the base film, so the conductor and the substrate are formed together rather than bonded and cut.

DENO's electroplated R2R circuits are built with copper up to 105 µm or thicker and ±10 µm trace-width control, measured against that 35–50 µm rolled-annealed die-cut reference. Heavier, better-defined copper is what makes tight LED pitches and long conductive paths practical to manufacture.

A process label is not a performance guarantee. When you compare an electroplated FPCB with a die-cut FPCB, compare the documented specifications of the actual products — copper definition, insulation, construction and the test conditions behind any figure quoted to you.

Splice-Free Continuous FPCB: What It Means

Splice-free means there are no intermediate PCB splice joints within the specified continuous circuit length: the copper path runs uninterrupted from one end of that length to the other. An LED strip without PCB splice joints removes the joined seams that a panel-based process has to introduce every time two circuit sections meet.

Two things it does not mean. It is not a claim that the finished LED strip contains no soldered components — LEDs, resistors and driver ICs are still placed on the board. And it is not the same as dot-free illumination, which is an optical outcome of LED pitch, diffuser depth and transmittance rather than a circuit property.

Read splice-free as a statement about circuit continuity within a stated length, and always pair it with the specified continuous length for the model you are quoting.

Custom and OEM/ODM Roll-to-Roll LED Strip Manufacturing

DENO is an LED strip and LED tape manufacturer, not a re-labeller. Each custom R2R request is engineered around DENO's electroplated, non-die-cut FPCB rather than a mechanically punched die-cut board. Reel Length Is Not the Same as Powered Run Length

A supplied reel length describes how the LED strip is packaged or delivered. It does not, by itself, specify how far that strip can be powered from one connection point.

Maximum powered run length depends on the selected model and its stated installation conditions. Confirm the operating voltage, power per metre, power supply, feed positions and any required power injection before installation. If you are sourcing a 50 m LED strip reel, ask whether that format is available for your selected model and request the corresponding power-feed guidance — a 50 m reel is not automatically rated for a 50 m single-feed installation.

  • Continuous FPCB length: the continuous electroplated circuit length specified for the manufacturing configuration — no intermediate PCB splice joints inside it.
  • Finished reel length: the length actually supplied on one reel for the selected product. Reel formats are model-specific; confirm them with DENO.
  • Maximum powered run length: the run length permitted under the model's stated operating voltage, power per metre and power-feed arrangement.
  • Cutting interval: the designated cut spacing of the selected LED strip, which decides how closely a finished run matches the drawing.
